If you own a 2011-2016 LML Duramax, you have a Bosch CP4.2 high-pressure injection pump bolted to the front of the engine, and that pump is the single biggest reliability liability in the truck. When it fails — and a meaningful percentage of them do — it doesn't just stop. It sends metal shards through the entire fuel system: rails, lines, injectors, return-side, and tank. The repair is a full fuel-system replacement, one of the most expensive repairs a dealer will quote on a light-duty truck.

The same pump architecture is in the 2011+ 6.7L Powerstroke and the 2019+ 6.7L Cummins HO. Same pump, same failure mode, same fix. CP3 conversion is the answer in all three platforms.

Why the CP4.2 Grenades

The CP4.2 is a two-piston pump with cam-driven followers riding on a polished hardened cam lobe. The Bosch design works fine in European diesel applications because European diesel fuel has higher lubricity than US ULSD. In North America, the cam follower starves of lubrication, the polished cam surface scuffs, the follower scores its bore, and the pump begins shedding tiny metal particles into the high-pressure side of the fuel system.

Two physical failure paths:

  1. Cam lobe wear. The follower wears a flat into the cam, drops timing on that cylinder of the pump, and starts grinding metal. Particles enter the rail.
  2. Follower seizure. Cam follower galls and seizes against the bore, snapping or rolling — catastrophic, immediate metal shower into the rail and injectors.

Once metal is in the rail, the path is one-way: rail → high-pressure lines → injectors → combustion chamber, return side → return line → tank. The tank gets contaminated by debris coming back through the return circuit. That's why the OEM repair is so expensive — every fuel-touched component has to be replaced or flushed to bare metal, including the tank, both rails, all eight injectors, both high-pressure lines, the return system, and the low-pressure feed lines back to the pickup.

US ULSD is part of the cause. Water in the fuel from a poor lift-pump-and-filter setup is the accelerator. Aggressive duty cycles (tow trucks, performance tunes pulling more fuel) shorten the life. There is no "fixed" version of the CP4.2 — it's the design.

Signs of Pending CP4.2 Failure

The pump rarely warns before the catastrophic event, but there are telltales worth knowing:

  • Hard hot start, intermittent long crank. Pump losing pressure at idle as one of the cam followers begins to wear.
  • Rail pressure rationality codes — P0087 (fuel rail pressure too low) and related codes — confirm the exact set for your year against GM service data. Rail pressure not following commanded value during transient or steady-state. These can also flag injector or rail-pressure-sensor issues, but on a 100k+ mile LML they're a CP4 alert until proven otherwise.
  • Metal in the fuel filter. Cut the fuel filter open at every change. Shiny metallic flakes in the media or sediment bowl mean the pump is shedding. Stop driving immediately — every additional mile spreads contamination.
  • Sudden no-start with crank-no-fire. Pump has failed completely. Don't crank again — pull the filter and inspect before turning the key.

CP3 Conversion — The Definitive Preventive

The Bosch CP3 is the pump that ran on the LB7, LLY, LBZ, and LMM Duramax (2001-2010) and the entire 5.9 Common Rail Cummins (2003-2007), and the early 6.7 Cummins through 2018. It's bulletproof — the fundamental design tolerates US ULSD because the internals don't depend on the fuel itself for the cam-follower lubrication path the way the CP4.2 does.

CP3 conversion kits put a CP3 pump where the CP4 used to live, with adapter brackets, drive coupler, fuel lines, and (in most kits) updated tuning. The four major options:

  • Industrial Injection CP3 Conversion — early to market, well-supported, drop-in for the LML with included tune.
  • Fleece Performance CP3 Conversion — clean install, factory-look fit, popular with dealer-tier installers.
  • S&S Diesel Motorsport CP3 Conversion — race-pedigree pump, premium kit.
  • Exergy CP3 Conversion — billet-internal CP3 with conversion hardware, popular with high-HP builders who plan to push the truck past stock fuel.

Cost is meaningfully less than a post-failure CP4 cleanup. The conversion is once-and-done; you don't have a CP4 in the truck anymore.

CP4 Disaster Prevention Devices — A Stopgap, Not a Fix

DPD (disaster prevention devices) — sometimes called "CP4 catch cans" or "S&S DPD" — are inline filters in the return circuit that trap metal debris before it reaches the tank, plus diversion plumbing that isolates the contaminated return when the pump fails. The CP4.2 still fails; the DPD just contains the damage.

DPDs are a budget option for someone keeping the truck stock and hoping to limit collateral damage when the pump goes. They are not a preventive — the pump still grenades. They cost a fraction of the conversion but require tank cleanout if the pump ever lets go even with the DPD in place.

For owners planning to keep the truck and add tow tunes, performance turbos, or larger injectors: CP3 conversion is the correct call. The CP4 cannot be made reliable, and the consequence of letting it fail with upgraded fuel components attached is the destruction of injectors that cost more than the conversion would have cost.

Install Complexity and Tuning

CP3 conversion is a 4-6 hour shop job. Pump swap, bracket and adapter, drive coupler alignment, fuel line replumb (CP3 inlet/outlet and the rail feed are different fittings), and a tune flash to recalibrate fuel rail pressure to the CP3's pressure-volume curve.

The tune is mandatory. The factory LML calibration commands fuel volume in pulses calibrated to the CP4 piston displacement. Run a CP3 with the factory CP4 calibration and rail pressure will be wrong at every operating point — drivability suffers, codes throw. EFILive or EZ LYNK tuning paired with the conversion kit fixes this. Most kit vendors include the tune file or a partner tune deal.

Warranty Conversation

A CP3 conversion is an aftermarket fuel-system modification. GM's position on factory powertrain warranty after a CP3 conversion is "conversation-required" — depending on dealer, region, and what failed. Some dealers will warranty unrelated components (transmission, transfer case, engine mechanical) without issue; some will deny any warranty claim once they see non-OEM fuel hardware.

Practical guidance: if the truck is under factory powertrain warranty (typically 5 years / 100,000 miles on the LML), discuss the conversion with the dealer service manager before installing. Out of warranty, install with confidence — the conversion is well-established and well-supported by independent diesel shops.

The Prerequisites: Filter and Lift Pump

A CP3 conversion alone is not the whole answer. Two prerequisites:

  • Better fuel filtration. Stock LML filtration is sized to factory injectors at factory rail pressure. Add an AirDog or FASS lift pump kit with 2-micron primary filtration and a water separator. These pull fuel at constant volume from the tank, deliver positive pressure to the CP3 inlet, separate water, and remove particulate.
  • Maintain the system. Filter changes every 10,000-15,000 miles, water-separator drain check at every fuel stop. Cut the old filter open at every change to verify nothing is shedding.

Without lift pump and filtration, even a CP3 will live a shorter life than it should. Build the fuel system as a system, not as a pump swap.
