When excess silicone is applied to a valve cover flange, the fastener load extrudes it. Some squeezes out where you can see it. The rest squeezes inward, cures into a rubbery skin on the inside of the rail, and eventually breaks loose in pieces. Those pieces travel down the drainbacks into the pan and find the oil pump pickup screen. 4. Scraping the sealing surface with steel

The flange is aluminum. A steel gasket scraper leaves gouges, and a gouge across the sealing face is a leak path that no gasket will close. Use a plastic scraper, a non-woven abrasive pad rated for gasket surfaces, or a solvent that softens residue, and take the extra ten minutes. Never use a powered abrasive disc on a sealing surface with the engine assembled — the grit goes straight into the valvetrain.

Wipe the surface down and inspect it in raking light before the new gasket goes on. Any residual ridge of old sealant is a leak.

5. Dropping hardware into the head

The area under the cover is open to the pushrod passages and the oil drainbacks. A dropped bolt, washer, or socket does not stop where you can reach it. 7. Pinching or mis-routing the harness under the cover

The wiring under the cover has a defined route and defined retention. Laid in wrong, it can sit against a moving rocker or get trapped under the rail as the cover comes down. Trapped wiring means an instant leak plus a chafed conductor; contact with the valvetrain means the insulation wears through and the fault appears weeks later as a dead cylinder. Seat the harness in its clips and confirm nothing is proud of the rail before you set the cover.
