Why FE valve covers leak in the first place

On the FE, the intake manifold is enormous. It does not simply sit in the valley between two heads; it extends outward and forms part of the upper surface that the valve cover has to seal against. The result is that the valve cover gasket does not run around a single clean machined rail on one casting. At the front and rear of each cover, the sealing surface crosses from the cylinder head onto the intake manifold, over a joint between two separate castings that were bolted together with their own gaskets and end seals.
Three consequences follow, and they explain nearly every FE valve cover complaint:
- The corners are the weak point. Any step, gap or mismatch where the head meets the intake sits directly under the cover gasket. A gasket bridging a step will seal for a while and then relax.

Telling a valve cover leak from the three things it imitates
Before you order anything, clean the engine and drive it. Oil tracks downward and rearward, so the highest wet point is the source, not the lowest. Degrease, run it, and look with a light.
Valve cover gasket. Oil appears along the cover flange itself, most often at the front or rear corner, and the casting above the flange is dry. The gasket may be visibly extruded or hardened. This is the cheap outcome.
Intake manifold end seal. Oil appears where the intake meets the block at the very front or very rear of the valley, and it often shows up as a wet line along the intake-to-head joint. - Scrape both surfaces properly. Every trace of old gasket and old silicone comes off. Use a plastic or brass scraper on aluminium, and keep debris out of the valvetrain — stuff clean rags into the openings before you start.
- Check the cover flange with a straight edge. Look for dishing between the bolt holes. If it rocks, it will leak. Straighten it on a flat surface or replace the cover.
- Address the step at the head-to-intake joint. If there is a visible mismatch, a small bead of sealant confined to that transition — not smeared around the whole gasket — is the correct application. Sealant is for the joint, not for the gasket.
