Tier A is the one worth doing before you have a problem. Step Zero: Test Before You Buy
Do not order a parts pile based on mileage. Spend an evening with a scan tool that reads Ford PIDs and find out which tier you are actually in. Buying Tier A parts for a truck that already has lifted gaskets means you will be doing the work twice.

Saturday: The Teardown and the Cooler
Budget 8 to 10 hours. Two people is meaningfully faster than one.
- Cool it down and drain it. Coolant out of the radiator petcock and the block. Catch it — you are putting fresh Motorcraft Gold back in, not this. Disconnect both batteries.
- Strip the top end. Air intake tube, degas bottle, upper coolant hoses, and the wiring you have to move to reach the turbo. Bag and label every fastener by location. The 6.0 uses a lot of similar-looking bolts in wildly different lengths.

Pull the turbo. Exhaust downpipe, up-pipes at the collector, oil supply and drain, pedestal bolts. Cap the oil ports the second it is off the truck. Inspect the VGT unison ring while it is on the bench. If it is carboned solid, a unison ring kit (
CPP-PSD60-TURBO-BulletProofDiesel-02) is far cheaper than a turbo. - Remove the intake manifold and valley cover. Everything above the oil cooler comes off. Cover the intake ports with rags the moment they are open — a dropped bolt into a cylinder ends the weekend.
- Remove the EGR cooler. Coolant lines, mounting hardware, and the EGR valve. Expect the fasteners to fight you; heat and patience beat leverage on cast-iron ears.
- Pull the oil cooler. This is the whole reason you are here. When it is out, cut it open or at minimum flush it and look at what comes out. Casting sand and scale in the plates is the confirmation that the delta-T test was reading real.
- Do the STC fitting now. With the HPOP cover accessible, install the updated Ford snap-to-connect fitting. It takes minutes at this stage and hours at any other.
- Flush the block. Do not skip this. If casting sand plugged the first cooler, it will plug the second one. Flush until what comes out is clear, then flush again.
- Install the new oil cooler and EGR cooler with fresh gaskets and O-rings — every one, not just the ones that looked bad. Torque to the values in the gasket-set instructions or current Ford service data — do not work from memory on aluminum-housing fasteners.
Stop here Saturday night. Do not try to close it up tired. The single most expensive mistake on this job is a missed O-ring that you find as a coolant puddle on Monday.
Sunday: Reassembly, Fill, and Verify
Budget 5 to 8 hours.
- Reassemble the valley. Valley cover, intake manifold, new gaskets throughout. Work in reverse order from your labeled bags.
- Reinstall the turbo. New pedestal seals, new oil-supply and drain gaskets. Prime the turbo with clean oil at the supply port before you bolt the line up.
- FICM, if it tested low. The module is a bolt-on replacement with a single connector. Confirm the mounting location for your year and chassis before ordering.
- Reconnect everything you disconnected, then walk the engine bay once with the bags empty. If a bag is not empty, find out why before the key goes in.
- Fill with Motorcraft Gold and burp the system per the factory procedure. The 6.0 traps air and will read normal temperatures while a pocket cooks the EGR cooler you just installed. Take the burp seriously.
- First start, no load. Watch for leaks at every joint you touched. Bring it to temperature, then shut down and re-check for weeps cold.
- Re-verify the delta-T. Same test as Step Zero. A healthy new cooler on a properly flushed block should read a small split. If it still reads high, you have flow restriction elsewhere and the job is not done.
- Change the oil and both fuel filters. You disturbed the whole top end; start the new chapter clean.

When to Stop and Call a Shop
Three findings during teardown should end the weekend and start a conversation:
- Coolant in the oil, or oil in the coolant. The chain has already run its course. You are in Tier B.
- Scoring or lift marks visible on the head-to-block surface. Heads are coming off, and they may need surfacing.
- A cracked oil cooler housing or a warped EGR mounting flange. Both mean overpressure events happened, and both point at the head gaskets as the next thing to check.

Can you really bulletproof a 6.0 Powerstroke in a weekend? You can do the preventive half — oil cooler, EGR cooler, STC fitting, FICM, and a full coolant flush — in a weekend if you are organized and the head gaskets are still sealing.
