Understand what you are working on first

The LB7 is the 2001 through 2004 version of the 6.6-litre Duramax V8. It is a cam-in-block, overhead-valve engine with four valves per cylinder, aluminium cylinder heads on an iron block, and a rocker assembly that works a pair of valves per cylinder through a valve bridge. Every one of those valves is opened by force travelling up a pushrod from a lifter riding on the camshaft. There are no overhead cams here, and being a diesel there are no spark plugs, coils or knock sensors to work around - but there are glow plugs and injector harness connections in the way, which is the part people underestimate.

The lifters are hydraulic, so there is no lash screw to dial in the way there is on some other diesels. That makes reassembly simpler, but it also means the pushrod length and geometry have to be right straight out of the box. Confirm the valvetrain arrangement and any adjustment procedure for your specific engine and model year in the factory service manual before you begin - the manual is the authority, not a forum post and not this article.

The practical consequence for the job at hand: to reach a pushrod on an LB7 you have to get the valve cover assembly off, and on this engine that is a two-stage affair. The upper cover comes off first, and then the lower cover, which is also the mounting surface for the injectors and the pass-through for their electrical connections. Anything you buy in pushrods is cheap next to the labour of getting to them, so it is worth doing the inspection thoroughly while you are in there.


Diagnose before you order anything

A pushrod is a column loaded in compression. It fails by buckling, which is why a bad one shows up bent rather than snapped. The bend is the symptom. The causes worth ruling out on a 6.6:

  • A valve that stopped moving freely. Carbon on a stem or a tight guide holds the valve up. The rocker arrives on schedule, the valve does not, and the pushrod absorbs the difference.
  • Valve float or an over-rev. A hard downshift at road speed, or a build asking for more rpm than the spring package can control, lets a valve hang into the closing ramp and get slapped back.
  • Hydraulic lock. A leaking injector or coolant intrusion puts an incompressible column of liquid over the piston. If this is your cause, the pushrods are the smallest part of the problem - inspect the connecting rods and the head before spending on anything else. The LB7 has a well-earned reputation for injector trouble, so this is a real possibility rather than a theoretical one.
  • A collapsed lifter or a damaged cam lobe. The rod loses proper support at the bottom and hammers itself out of true.
  • A worn rocker socket. A cupped or galled rocker contact face will destroy a new pushrod end quickly.

Symptoms that point at the valvetrain: a persistent tick that follows engine speed, a dead or weak cylinder on a cylinder contribution test, and rough running that does not clear up as the engine warms. Before pulling covers, check the fuel injectors and their return rates, because on this engine an injector fault can imitate a mechanical one closely enough to send you down the wrong path entirely.

Buy pushrods in a full set rather than one at a time. If one has failed, the rest have lived through the same event, and the labour to go back in for a second one is the expensive part. While you are ordering, price out rocker arms and lifters so you are not stopped mid-job if the inspection turns up something worse.


The replacement procedure, step by step

1. Disconnect the batteries and let the engine cool completely. You will be working around injector wiring and the glow plug circuit. An aluminium head also does not appreciate having fasteners loosened while it is hot.

2. Clear the access. Remove whatever intake ducting, hoses, harness clips and brackets stand between you and the valve cover on the bank you are working. Bag and label the hardware as it comes off. Take photos as you go - the routing is far easier to photograph now than to remember later.

3. Remove the upper valve cover. Break the fasteners loose in a criss-cross pattern rather than pulling one corner at a time. Set the cover aside upside down so debris does not fall out of it into the head later.

4. Deal with the lower cover carefully. This is where the injector connections live. Disconnect the electrical pass-throughs and release any lines the manual tells you to, and do not lever the cover off with a screwdriver against the sealing surface. If injectors have to come out or be disturbed, follow the manual procedure exactly and keep every fitting capped and clean. Diesel injection tolerances are unforgiving of grit.

5. Loosen the rocker assembly evenly. Back the fasteners off in stages, in the reverse of the tightening sequence, so no bridge or shaft is loaded at one end while free at the other. Lift the assembly straight up. Keep it in order.

6. Lift each pushrod out and keep them in strict order. A cheap way to do this is to punch numbered holes in a piece of cardboard, laid out to match cylinder order and intake or exhaust position. If the engine uses more than one pushrod length, mixing them up is the fastest way to turn a repair into a rebuild - confirm the correct lengths and current part numbers for your engine against the manufacturer catalogue before anything gets mixed.

7. Inspect every rod, not just the obvious one. Roll each on the flat plate and look for daylight under the middle. Check both ends for galling, flat spots, mushroomed contact faces and any discoloration that says the end ran dry. Compare against a new one from the set. Then look at the corresponding lifter, rocker socket and valve bridge for the same kind of damage.

8. Confirm the valves move freely. With the rockers off, check that nothing is sticking. A valve that does not return properly is your root cause, and no new pushrod will survive it.

9. Install the new pushrods. Pre-lube the ends with clean engine oil or assembly lube. Seat each one properly in its lifter - it is entirely possible to set a rod beside a lifter seat rather than in it, and that will bend the new rod on the first start.

10. Reinstall the rocker assembly. Torque in the factory sequence, in stages, to the values in the service manual. Rotate the engine over by hand through at least two full turns before anything else and confirm nothing binds. If you feel resistance, stop and find out why rather than pushing through it.

11. Reassemble with new gaskets. Clean both sealing faces down to bare metal with no old material left. Fit new gaskets and seals, torque the covers in sequence, and reconnect the harness exactly as photographed. Check the glow plugs and their wiring while access is good.

12. Start and verify. Expect a moment of noise as oil fills the lifters. Let it idle, check for leaks around the covers, then road test and re-check. Shop labour on this job typically runs several hours per bank depending on access and how much else has to come off.


Frequently Asked Questions

Can I replace just one pushrod on an LB7? You can, and in a genuine one-off event it may be reasonable. But the rest of the set survived whatever bent that one, and the labour to get back in is the expensive part of this job. A full set is the better decision in nearly every case.

Do I have to pull the injectors to change pushrods? Not necessarily, but you do have to work around them because of how the lower valve cover is arranged on this engine. Follow the manual procedure for your model year, and if injectors come loose, keep every fitting capped and spotlessly clean.

How do I know if the pushrod is bent or the lifter has failed? Roll the pushrod on a known flat surface first.
