First, confirm you are actually replacing injectors

Injectors get blamed for a lot of problems they did not cause. Before you buy a set, rule out the cheaper explanations, because an injector set is one of the more expensive parts on a Windsor and a good percentage of the ones people replace turn out to have been fine.

Symptoms that genuinely point at injectors:

  • A single-cylinder misfire that follows the injector when you swap it to another bore. This is the strongest single test you can run without a bench.
  • A raw-fuel smell and a wet lower intake bore after the rail comes off, which means an injector is leaking past its tip or its lower O-ring.
  • Extended crank on a hot restart with a normal cold start, which classically points at a leak-down path bleeding rail pressure into the manifold after shutdown. That leak can be an injector, but it can equally be the fuel pressure regulator or a check valve in the pump assembly.
  • A lean condition that shows up only under load and improves when fuel pressure is raised, which can mean the injectors are flow-restricted from deposits or simply too small for what the engine is now asking for.

Symptoms that usually are not injectors: a rough idle that changes with vacuum leaks, a general lack of power across the board, or a misfire that stays on the same cylinder when the injector is moved. That last one is telling you to look at ignition or compression on that cylinder, not fuelling.

Before you commit, do the basics: check fuel pressure against what the service manual specifies for your application, inspect the plugs for a cylinder that is obviously wet or obviously clean compared to its neighbours, and measure the resistance across each injector, comparing the readings to each other and to the value your application calls for. A coil winding that has gone open or shorted will show up immediately in that comparison.

If a partly clogged injector is what you have found, a professional ultrasonic clean and flow test is a legitimate alternative to new parts, and it comes back with a flow report you can use to match the set.


Parts and tools to have on the bench first

Getting the upper intake off and back on is the real work of this job, so buy the gaskets before you start rather than halfway through.

The procedure, step by step

1. Relieve fuel pressure and disconnect the battery

Do this first, every time. Many Windsor EFI fuel rails carry a Schrader valve for exactly this purpose; relieve pressure through it into a rag with the appropriate release tool. If your application does not have one, follow the service manual relief procedure. Then disconnect the negative battery cable. You are about to be working over a fuel system with electrical connectors in your hands.

2. Strip down to the upper intake

Air inlet tubing, throttle linkage and cable bracket, vacuum lines, and every electrical connector on top of the engine. Label the vacuum lines as they come off — take a photo before you touch anything, then a second one after the tubing is clear. On EFI Windsors the throttle body and its sensors sit on the upper intake; either remove the throttle body separately or lift it with the plenum. Browse engine sensors if a connector or sensor turns out to be brittle and breaks during removal — they frequently do at this age.

3. Remove the upper intake

Loosen the plenum fasteners in the reverse of the tightening sequence and lift the upper intake straight up. Do not pry between the sealing faces with a screwdriver. If it is stuck, work it loose with light taps from a soft mallet at a casting boss. Cover the open lower intake ports immediately with clean rags — anything that falls in now goes into a cylinder later.

4. Disconnect the rail and lift the injectors out

Unplug each injector connector. Disconnect the fuel supply and return lines at the rail using the spring-lock tools; expect residual fuel even after relieving pressure, so have the catch pan and rags in place. Remove the rail hold-down fasteners.

Then lift the rail straight up, evenly, with the injectors still in it. This is the correct way to do it — the injectors come out of their lower intake bores with the rail, and you avoid the situation where an injector body separates from a stuck O-ring and leaves the ring behind in the bore.

5. Separate the injectors from the rail

Each injector is retained in the rail by a clip. Release the clip, and rotate the injector slightly as you pull it free of the rail to break the upper O-ring loose. Count the injectors out and check every lower bore in the lower intake for an O-ring that stayed behind. A missed old O-ring in the bore will destroy the new injector seal and cause a fuel leak on start-up.

6. Install the new injectors

Lubricate every new O-ring, upper and lower. Seat each injector into the rail with a light rotating push until the clip engages, and verify the clip is fully home by pulling gently on each injector. Line the assembled rail up over the lower intake bores and press it down evenly with both hands — never with a hammer, and never one end at a time. If one injector resists, stop and check that its O-ring has not rolled.

Torque the rail fasteners to the service manual value. Reconnect the fuel lines until each spring-lock coupling clicks and then tug on it to confirm engagement. Plug in every injector connector.

7. Reassemble and check for leaks before you crank

Reinstall the upper intake with new gaskets, torquing the fasteners in the factory sequence to the value in the service manual. Reconnect the vacuum lines against your photos, then the throttle body and linkage, then the battery.

Now the critical step people skip: cycle the key to the run position several times without cranking, so the fuel pump pressurises the rail, and inspect every fitting and every injector for wetness. Only crank the engine once you have seen the rail hold pressure dry. When it starts, expect a brief rough period while air clears the rail, then a normal idle.


Choosing the right injector for a Windsor

Flow rate is the number everyone fixates on, and it does matter — but so do the electrical characteristics and the physical dimensions.

Flow rate has to suit the engine fuel demand and the calibration driving it. An injector that flows more than the factory unit will run rich unless the tune compensates, and one that flows less will run out of duty cycle under load. If your Windsor is stock, buy the stock flow rate. If it has been modified, the injector sizing needs to come from the tune, not from a guess.

Electrical characteristics matter because the driver circuit was designed around a particular injector type. Confirm the impedance your application requires and match it — running the wrong type risks damage to the driver.

Physical fit covers body length, O-ring diameter and connector style. Buy injectors as a matched set. A single new injector next to seven aged ones gives you one cylinder fuelled differently from the rest, and on a V8 that shows up as an idle quality problem you will chase for weeks.


Frequently Asked Questions

Do all Ford Windsor engines have fuel injectors? No. The Windsor small block ran for decades in carbureted form before Ford moved it to electronic fuel injection. If your engine has a carburetor on top of the intake manifold, there are no injectors to replace. Port-injected Windsors have a fuel rail with one injector per cylinder feeding the lower intake.

Can I replace just one injector, or do I need the whole set? Mechanically you can replace one. Practically, you should not. Injectors age together — deposits, coil condition and spray pattern all drift over the same service life — and a single new unit fuels its cylinder differently from the other seven. Do I have to remove the upper intake to get at the injectors? On a port-injected Windsor, yes. The rail and injectors sit under the plenum. That is why the gasket set is a required part for this job and not an optional one — plan the repair around getting the upper intake off and back on cleanly.

What happens if I reuse the old O-rings? Aged O-rings have taken a compression set and hardened. Reused, they very often leak — either externally at the rail, which is a fire risk, or internally into the intake bore, which fuels one cylinder unpredictably. New O-rings come with a new injector set for a reason, and they cost far less than the consequences of skipping them.

Should I change the fuel filter at the same time? Yes, if it has any age on it. New injectors downstream of a loaded filter start their life fuel-starved under load, and debris that made it past a failing filter is what put deposits in the old injectors in the first place.

Will larger injectors make more power on a stock Windsor? No. On a stock calibration, larger injectors simply deliver more fuel than the engine was mapped for, which makes it run rich, foul plugs and lose power. Injector size follows the tune and the airflow the engine can actually use — it does not lead them.
