Mopar Magnum Misfire Under Load: The Usual Causes

Why load changes everything
The Magnum V8 - the 5.2 litre 318 and 5.9 litre 360 built through the 1990s and into the early 2000s, along with the 3.9 litre V6 that shares its architecture - is a conventional overhead-valve pushrod engine with sequential port fuel injection and a distributor feeding a single coil. Nothing exotic. But the reason it misbehaves under load and not at idle comes down to physics that apply to any spark-ignition engine.
At idle the throttle is nearly closed, cylinder pressure at the moment of spark is low, and the air-fuel mixture in the cylinder is a relatively easy thing to light. Open the throttle and the cylinder fills. Pressure at the plug goes up, and the voltage required to jump the plug gap goes up with it. A coil, cap, rotor, wire or plug that has just enough left in it to fire a lightly loaded cylinder will run out of headroom the moment you put a boot in it. That is why the classic Magnum complaint is a stumble or a jolt on acceleration, on a hill, or towing, with a perfectly smooth idle in the driveway.

And it applies to mechanical condition: a valve or ring that seals adequately at low pressure can be pushed past its limit by combustion pressure it no longer contains.

Ignition secondary: the first place to look
On a distributor-equipped Magnum every spark event passes through the coil, the coil wire, the cap, the rotor, a plug wire and a plug. That is a long series path, and every one of those components degrades with heat and age in a way that shows up under load first.
Cap and rotor. Carbon tracking inside the cap and erosion on the rotor tip are among the most common causes of a load-only misfire on these engines. The failure mode is easy to picture: as the rotor tip and the cap terminals erode, the gap the spark has to cross inside the cap grows. Under low load there is enough voltage to make the jump. Under high load there is not, and the spark finds an easier path - usually to an adjacent terminal or to ground through a carbon track. That gives you a misfire that jumps between cylinders, or a pair of cylinders that are adjacent in the firing order but not adjacent in the block.
Plug wires. Magnum plug wires live close to hot exhaust manifolds. Insulation cooks, resistance climbs, and the wire starts leaking to ground exactly when demand peaks. A wire can measure within specification on an ohmmeter and still fail under load, because the ohmmeter is testing at a few volts and the ignition system is asking for tens of thousands. Look at the wires in the dark with the engine loaded lightly against the brakes; visible crossfire is diagnostic.
Plugs. Worn plugs with an eroded gap need more voltage than new ones. Set the gap to the figure in the service manual for your model year rather than to whatever the box was pre-gapped at. If the engine also has an oil consumption problem - and the next section explains why many Magnums do - the plugs may be fouled rather than merely worn, which changes the answer entirely.

The intake plenum pan gasket
If a Magnum burns oil, fouls plugs, and misfires under load, this is the item that deserves a hard look before anything else gets replaced.
Underneath the intake manifold on the 5.2 and 5.9 Magnum there is a sheet metal plenum pan sealed to the underside of the manifold with a gasket. When that gasket fails, the intake plenum is opened to the lifter valley, and manifold vacuum pulls crankcase oil straight into the intake charge. The symptoms line up in a recognisable pattern.

The tell that separates this from ordinary ring or valve seal wear is that the plug fouling comes back quickly after a plug change while the engine is otherwise mechanically sound on a compression or leakdown test. Fuel delivery under demand
A misfire that only appears at wide-open throttle or under sustained load, with no ignition fault and clean plugs, points at fuel.
The useful test is fuel pressure measured under the condition that causes the complaint, not at idle in the driveway. Pressure that is correct at idle and sags as demand climbs points at a tiring in-tank pump, a restricted filter or pickup sock, or a wiring and relay problem feeding the pump. Note the specified pressure and the specified test procedure from the service manual for your model year, because Magnum fuel system configurations changed across the production run and testing against the wrong specification will send you in the wrong direction.
Injectors are the other half of this. A partially clogged injector flows less than its neighbours, and the shortfall is proportionally worse at high duty cycle - which is exactly why such a cylinder misfires under load and behaves at idle. Mechanical causes: valvetrain and sealing
When ignition and fuel both check out, the answer is mechanical, and load-dependence is the clue that a cylinder is no longer containing pressure.
The Magnum valvetrain is a pushrod arrangement with hydraulic lifters, and the failure modes are the ordinary ones: a collapsed or noisy lifter, a worn or damaged rocker, a bent pushrod, or a valve that is not seating. A cylinder-specific misfire that worsens with load and shows a low compression reading needs a leakdown test to localise it - air out the intake means an intake valve, out the exhaust means an exhaust valve, into the crankcase means rings, into the cooling system means a head gasket or a cracked casting.
The 5.9 Magnum has a known reputation for dropped valve seats in the cylinder head, which shows up as a suddenly dead cylinder rather than a gradual decline, often with an audible change at the same moment. If a compression test shows one cylinder far off the rest on a high-mileage 5.9, that possibility belongs on the list before you spend money elsewhere. Finally, do not skip the boring mechanical checks. An intake or vacuum leak that the computer can compensate for at idle can push a bank lean under load. A sensible order of operations
- Pull codes and, on an OBD-II vehicle, look at which cylinders the misfire counters name and whether the pattern is one cylinder, one bank, or random.
- Look at fuel trims at idle and under load. Lean only under load is a fuel or air-measurement story; near-normal trims alongside a misfire lean toward ignition or mechanical.
- Pull the plugs and read them. Oil fouling redirects you to the plenum pan gasket. Even, ordinary wear redirects you to secondary ignition.
- Inspect cap, rotor and wires properly, including in the dark with the engine loaded.
- Test fuel pressure under load, and consider an injector balance test if pressure holds.
- Compression across all cylinders, then leakdown on anything that stands out.
Working in that order costs an afternoon and usually finds the fault. Working in the opposite order - buying parts and hoping - is how a cap-and-rotor problem turns into a rebuild budget.
