A Gen I 350 rebuild is the most well-documented engine build in the world, which is precisely why people get it wrong — there are forty years of shortcuts floating around. This is a builder-level walkthrough from block-in-hand to short-block assembled, with the parts decisions called out where they matter.

1. Block Inspection — Before You Spend a Dime on Parts

Any 350 you're going to rebuild gets four checks at the machine shop before you commit to a kit:

  • Sonic test the cylinder walls if you're going anywhere past .030 over, and always on a 400. Minimum safe cylinder wall thickness on a production 350 iron block is .200" at thinnest, core-shift can put one side thinner than the other, and the test is cheap insurance.
  • Magnaflux the deck and main webs. Cracks around the lifter valley and between the main bolts are the deal-breakers.
  • Main bore alignment / align-hone. Pull the caps, torque them back down with the correct main bolt pattern (2-bolt or 4-bolt), mic the bore. Out of round or tapered = align-hone.
  • Decking — both banks parallel to the crank centerline, same CC volume. If your heads are going on a reman set, don't skip deck resurfacing.

Cam bearing installation is a machine shop job unless you have the driver tool. Buy new Dura-Bond or Clevite cam bearings and have them installed while the block is on the fixture.

2. Pistons — Cast vs. Hypereutectic vs. Forged

Pick by duty cycle, not brand loyalty:

  • Cast replacement — stock rebuild with no power adder, mild cam, daily driver. A Sealed Power / Speed-Pro cast piston (confirm the current part number for your bore size) is a direct OEM replacement. Fine for what it is.
  • Hypereutectic — the 16%-silicon aluminum alloy (KB, Silv-O-Lite, Mahle OE) is what most mass-market "Master Kits" ship. Tighter piston-to-wall clearance than forged, quieter cold, good for street torque builds up to about 450 hp naturally aspirated. Cracks under detonation — no nitrous, no boost, no big-dose timing.
  • Forged 4032 — lower silicon forged alloy, dimensionally stable, takes street abuse quietly. Mahle PowerPak-style is the category. Ideal for 500-hp street small blocks.
  • Forged 2618 — race alloy, noisier cold because of the required piston-to-wall clearance (typical .005"–.008" on a 2618 vs .0015"–.002" on cast), but it's the only correct choice for boost, heavy nitrous, or high-RPM race. JE, Wiseco, Diamond, CP-Carrillo, Manley all live here.

For a 350 over to 4.030 with Vortec or Performer heads and a target of 400 flywheel horsepower, a forged 4032 flat-top with the right dish to hit 9.8:1–10.2:1 compression is the sweet spot.

3. Rings — Standard or File-Fit

Standard pre-gapped rings work for stock rebuilds. Any performance build gets file-fit rings — Hastings, Total Seal, or the set that ships with your forged pistons. End-gap targets:

  • N/A street: top ring ~.0045" per inch of bore (~.018" on a 4.030)
  • Nitrous or mild boost: ~.005"–.0055" per inch
  • Heavy boost / turbo: ~.006" per inch top, second ring .003" wider than top

Gapless second rings (Total Seal) are worth it on a boost or race build, optional on street. Don't mix bore sizes — if you bored .030, buy .030 rings.

4. Bearings — Clevite 77 vs. King XP

For a street 350, Clevite 77 (CB-663 rods, MS-909 mains — confirm the undersize suffix for your journals) has been the default for four decades and there's nothing wrong with that. King HP rod bearings (CR-series) are a one-step-up at similar cost, with slightly better surface finish and spread characteristics. Step to King XP or Clevite H-series on any boosted or >6,500-RPM build.

Always measure oil clearance with Plastigage or a bore gauge. Target .0020"–.0028" on rod journals, .0025"–.0032" on mains for a street 350. Tight bearings on a high-RPM build cause more problems than loose ones.

5. Camshaft — Flat Tappet or Roller

Pre-1987 Gen I blocks came flat-tappet hydraulic and are not drilled for factory roller lifters. Options:

  • Stay flat-tappet hydraulic — Comp Cams XE268H is the iconic 350 street grind. Cheap, strong. Mandatory ZDDP break-in oil (Joe Gibbs Driven BR, Lucas Hot Rod, Brad Penn) for the first 500 miles, and a zinc-supplement oil after that. The EPA-era SM/SN motor oils will wipe a flat tappet cam in 100 miles.
  • Hydraulic roller retrofit — link-bar lifters (Comp, Morel, Howards), compatible retrofit cam, cam button, and a bronze or composite distributor gear to match the steel cam core. Better idle quality, lift-per-duration advantage, no ZDDP requirement.

Distributor gear warning: if you install a steel-core roller cam in a block that previously ran an iron cam, your iron distributor gear will chew itself to pieces in 1,000 miles. Bronze or melonized composite gear is mandatory.

6. Heads — Vortec L31 vs. Factory Aluminum vs. Aftermarket

The 1996–2002 Vortec L31 iron head (casting 10239906 / 12558062) is the highest-value OE performance head GM ever made for this bore. 64cc chambers, intake flow that outruns every earlier production iron casting, 8-bolt intake pattern.

Three things to know before you bolt a set on:

  1. 8-bolt intake pattern is not compatible with pre-96 carbureted intakes — you need a dual-pattern intake (Edelbrock Performer RPM Air-Gap Vortec, Dart dual-pattern) or an adapter.
  2. Stock Vortec springs coil-bind around .480" lift. Any cam over that number needs a spring swap — Comp 26918 beehives are the volume SKU for this exact upgrade.
  3. Non-adjustable stamped rockers stock — if you go to a higher-ratio or roller rocker, plan the pushrod length accordingly.

L31 aluminum GM Performance heads are a different part — Fast Burn 62cc chambers, 210cc runners (confirm the current GM Performance part number). Aftermarket aluminum — AFR 195/210 Eliminator, Dart Pro 1 195/215, Trick Flow Super 23, Edelbrock Performer RPM — each has a flow/price tier worth comparing against your budget and target RPM.

7. Gaskets — Fel-Pro Coverage for a 350

Fel-Pro part numbers that matter for a standard 350 street build (confirm each against the current Fel-Pro catalog before ordering):

  • Head gasket: 1003 composite (standard) or 1094 premium for a resurfaced deck. Composite is fine on stock rebuilds; step to an MLS head gasket only on boost.
  • Intake: 1205 (pre-96 carbureted 12-bolt) or 1255 (Vortec 8-bolt)
  • Oil pan: one-piece OS-series
  • Full gasket set: KS-series master set — head set plus bottom-end — covers everything for a full rebuild except the rear main seal, which is one-piece (1986+) or two-piece (pre-86). These are not interchangeable — identify which block you have before ordering.

8. Balance — 350 Internal vs. 400/383 External

Stock 350 is internally balanced — any standard 350 damper and 350 flexplate will work. If you're stepping up to a 383 stroker (350 block + 400 crank), the assembly is externally balanced unless you specifically order an internally-balanced kit with Mallory-weighted counterweights. Pair a 383 with an external-balance damper (an ATI Super Damper or GM damper in the correct 383 external-balance spec) and a 400-weight flexplate. Getting this wrong destroys bearings fast.

What to Do Next
