How to Replace a 4.3 V6 Intake Manifold Gasket (Vortec)
TL;DR: On a 1996–2002 Vortec 4.3, the lower intake manifold is what leaks, and it is also the lifter valley cover — which is why the coolant ends up in the oil instead of on the driveway. The job is a two-stage teardown: an upper plenum and fuel meter assembly come off first, then the lower manifold. Before you start: confirm it is actually the intake
Everything below assumes a diagnosis is already done. Coolant disappearing with no puddle and milky oil on the dipstick fits the intake gasket, and it also fits a head gasket and a cracked valley end seal. The separator is combustion gas in the coolant: an intake gasket cannot produce it, a head gasket does.

Why this job is bigger than "an intake gasket"
The 4.3L Vortec V6 is a Small Block Chevy with two cylinders deleted, and it inherits the small block's architecture: an open lifter valley down the center of the block, covered by the intake manifold itself.
That single casting is doing three jobs at once. It seals the intake ports to the heads. It carries coolant across from one head to the other. And it forms the lid over the crankcase valley. One gasket set has to seal air, coolant, and oil, on surfaces that live at very different temperatures.
Two practical consequences follow. First, any coolant that gets past the gasket lands in the valley and drains straight into the pan — no external evidence, contaminated oil. Second, when the manifold comes off, the top of your engine is open. Everything you drop goes into the valley or down an intake port. Rags in the ports are not optional.
The 1996–2002 generation (RPO L35 and LF6) also uses a two-piece intake: a lower manifold that bolts to the heads and an upper plenum that bolts to the lower and carries the throttle body. The leak is in the lower. The upper is simply in the way, along with the fuel meter body sitting between them.

The procedure
1. Relieve fuel pressure and disconnect the battery. The fuel meter body is coming off the manifold with fuel in it. Relieve pressure at the test port first, then disconnect the negative battery cable.
2. Drain the cooling system. Radiator petcock and, if you want it genuinely empty, the block drains. Catch and dispose of the coolant properly. Note that the coolant coming out of a leaking engine may already be oily.
3. Remove the air intake ducting and throttle body linkage. Ducting off the throttle body, throttle cable and cruise cable off their bracket, and any vacuum lines routed across the plenum. Label vacuum lines as they come off — you will not remember.
4. Disconnect and label the electrical connectors. Throttle position sensor, idle air control, MAP, coolant temperature sensor, and the injector harness pass-through. Photograph the harness routing before you disturb it. Any sensor that is damaged, corroded, or already suspect is easier to replace now — see sensors.
5. Remove the upper intake plenum. Bolts out, plenum off. Cover the openings in the lower manifold immediately with clean rags.
6. Remove the fuel meter body and injector assembly. Disconnect the fuel lines with the correct line disconnect tool, remove the retaining hardware, and lift the assembly out as a unit. Keep it clean, keep it supported, and do not let it hang by a line. Bag it.
7. Remove the distributor after marking it. The distributor sits at the rear of the manifold on this engine and must come out for the lower manifold to lift. Before touching it, bring the engine to top dead center on cylinder one and mark the rotor's position on the distributor housing and the housing's position on the block. Two marks, both scribed, not remembered.
8. Disconnect coolant connections at the manifold. Upper radiator hose, heater hose, bypass, and the thermostat housing. Remove the thermostat now.
9. Remove the lower intake manifold bolts and lift the manifold off. Work from the outside in when loosening. When the bolts are out, the manifold may still be stuck to the heads on sealer — lift it, pry it gently at a casting boss if you must, but never pry on a sealing surface, and never pry between the manifold and the head at the port faces.
10. Stuff the ports and clean everything. Clean rags into all six intake ports and over the valley. Then scrape the sealing surfaces on both heads and on the manifold down to clean bare metal. This is the step where the repair is won or lost. Use a plastic or wooden scraper on aluminum, keep debris out of the ports and out of the valley, and finish with a solvent wipe so nothing oily remains. Do not use a power wire wheel — it embeds grit and it removes metal.
11. Inspect what you just exposed. Look at the valley for sludge and coolant residue, look at the lifters, and look at the coolant crossover passages in the heads for corrosion. 12. Install the valley end seals as the kit instructs. This is the second place the job is won or lost. Some kits supply rubber end seals for the front and rear of the valley; some instruct you to delete them and lay a bead of RTV across the block instead. Follow the kit you bought — do not mix methods from two different sets of instructions. Where a rubber end seal is used, put a dab of RTV in the four corners where the end seal meets the head gasket surface, because that corner is a classic weep point.
13. Set the gasket and lower the manifold straight down. Position the gasket set per its instructions, then bring the manifold down vertically. Sliding it into place drags the gasket out of position and smears the end seals. If it does not land right, lift it back off and start over.
14. Start every bolt by hand, then torque in sequence. Run all bolts down finger tight first so the manifold pulls down evenly. Then torque in the manufacturer's crossing sequence, in at least two passes — a lighter first pass, then the final value. 15. Reinstall the distributor to your marks. Rotor where you scribed it, housing where you scribed it. Confirm the engine is still at TDC on cylinder one before it drops in.
16. Reassemble in reverse. Fuel meter body with new gaskets and correctly seated fuel line fittings, upper plenum with new gaskets, sensors and vacuum lines to your photographs, thermostat and housing, hoses, ducting.
17. Refill and burp the cooling system. Fill slowly with the correct coolant, run with the heater on full, and work the air out. An air pocket in this engine reads as an overheat that is not an overheat.
18. Change the oil and filter — then change it again. The old oil is contaminated and does not go back in. Run the fresh fill a short, gentle interval — a few hundred miles at most — and change it a second time to flush what the first fill picks up. Shorten that interval if the engine ran a long time on diluted oil.
19. Start it, check for leaks, and check fuel pressure. Watch for coolant seepage at the manifold rail and at the thermostat housing, and confirm no fuel weep at the disconnected lines before you close the hood.
The three mistakes that cause a repeat
Reusing the original gasket design. The whole value of the repair is the revised part. A like-for-like reproduction fails the same way, on the same schedule.
Overtorquing the manifold bolts. The specification is low on purpose. Torque to spec, in sequence, in passes — and use a torque wrench that is actually accurate at the low end of its range, which a big 1/2-inch drive wrench often is not.
A surface that was not truly clean. Old sealer, a smear of oil, or a ridge of gasket material left in a corner is enough to start a weep. Scrape to bare metal and wipe with solvent.
A fourth, quieter mistake is putting a gasket on an engine that is past a gasket. If coolant has been in the oil for thousands of miles, check bearing condition and oil pressure before you invest the weekend.
